The entire system was rewired from scratch, replaced the beagle bone, improved wire management, added a grounding bar, a DB25 board, EMI filters, replaced a faulty drive, tested each component one at a time and left everything turned on overnight. As soon as wee connect the step and direct wires are connected up for the x direction drive, we get errors. Tested with an additional motor, ethernet cable and computer, same result.
Could there be a problem with Acorn where step and direction connect?
Any ideas?

Please post manual for your drives.
Is it only X or Y and Z as well?
Describe how you have the drive wired to Acorn

It is only X. Y and Z are okay. Only 6 wires from the drives wires are going from DB25 are connected to Acorn.

If X is rewired exactly like Y and Z. Then I wonder if the X drive is suspect. So you can remove X drive and your comm problems go away for sure? Y and Z left on?

The drive is brand new. Tried a different motor same result. If the drive is wired to Y or Z, no errors.

I have tried the 3 motors with the different drives without errors until the wires for step and direction are connected to x on acorn. Is it possible to swap X for the 4 axis to see if it is Acorn?

Yes, give it a try, just set Axis 1 to N set Axis 4 to X

Also, try wiring the Y or Z drive into the X pins to see if it's the pins or the drive

Testing a program now. I have had everything connected and on without errors for 16 hours.
